My 1st sled engine rebuild.. the stock doo piston (mag side) blew a hole in the side... Got the engine out, removed the head, cylinders and pistons (have parts coming..)
At this point, it seemed to be well worth opening up the crankcase to clean it out well and inspect the bottom half.. (Maybe we shouldn't bother? - I'd hate to blow it up again, then have to do it right the 2nd time...)

When we attempted to split the crankcase open, removed all bolts and figured out that we will need to also remove the drive pulley in order to remove the hidden cover on the PTO side (420812420)

The Doo shop manual we have shows they've removed the drive pulley as an entire unit (before removing the engine from sled), but no mention of how to do this. We managed to pull the "sliding flange assy" off of the splined shaft, and now still have the "fixed flange assy" and splined shaft attached to the crank. Tried to separate this from the crank, but haven't been able to. We discussed heating that shaft, but haven't yet. Would really appreciate any tips or tricks on how to get this (bastard!) off.

Following that, we'll need to remove the magneto flywheel and stator (any special tricks here?) - just get the proper puller first?

How about these RAVE exhaust units? just clean them up & reinstall with new gaskets, or anything else we shoud do with them?

Would greatly appreciate any advice from you experienced engine rebuilders out there!!

Can I buy you a beer?

Yeah, we did find out the proper "puller" for the drive pulley. $ 62 BRP, or the dealer had a 3rd party $33 unit that we purchased. Worked slick with the proper tool...

Sorry didn't see this earlier. You could have also remove bolt from the primary, tipped machine on side fill hole with water and reinsert teflon taped bolt back into hole and tighten. It will pop right off. If you ever do this again and you get a real tough one (which can happen) this is the way to go plus no special tools needed. Good luck on the build.
